Having enough forklift batteries to keep your operation moving is essential. But more batteries don't always mean better productivity.

Too few batteries can lead to equipment downtime, charging delays, and operators waiting for available power. Too many can tie up capital, consume valuable floor space, and leave batteries sitting unused while still requiring maintenance.

Determining the right number of forklift batteries requires more than simply matching one battery to every forklift. Shift schedules, battery technology, charging strategy, equipment utilization, and operational demands all play a role.

Start With Your Forklift Fleet

The first step is understanding how your forklifts are actually being used.

Two facilities with the same number of forklifts may require very different numbers of batteries. A forklift operating intermittently during a single shift has very different power requirements than one running continuously across a multi-shift operation.

Consider factors such as:

A single-shift facility may be able to operate a forklift throughout the workday and recharge its battery overnight. In that environment, one battery per truck may be sufficient depending on the application and battery technology.

Multi-shift operations are more complicated. When equipment needs to remain productive for extended periods, additional batteries or a different charging strategy may be necessary to keep forklifts running while other batteries recharge.

The goal is to make sure battery availability aligns with equipment demand throughout the entire operating schedule.

Battery Technology Changes the Equation

The type of battery powering your forklifts can significantly affect how many batteries your operation needs.

Traditional flooded lead-acid batteries are often removed from the forklift for charging in demanding multi-shift applications. This may require multiple batteries per truck so one battery can operate while another charges or cools.

Lithium-ion batteries can often be opportunity charged during breaks, lunches, and other periods of inactivity. Depending on the application, this can reduce or eliminate the need for battery changes.

The right battery quantity should therefore be determined alongside the technology and charging strategy being used.

Charging Time Must Be Considered

Battery availability depends on more than runtime. Charging and, where applicable, cooling time also need to fit into the equation.

If batteries are consistently needed again before they have completed their recommended charging process, the fleet may not have enough battery capacity to support operations.

On the other hand, if large numbers of batteries remain fully charged and unused for long periods, the operation may have more inventory than necessary.

Evaluating the entire charge, use, and rest cycle can reveal whether your current battery inventory matches actual demand.

Too Few Batteries Can Hurt Productivity

Running a battery fleet with insufficient capacity can create problems throughout an operation.

Operators may find themselves waiting for batteries, using batteries that have not completed their charging cycle, or swapping batteries more frequently than necessary.

Over time, this can contribute to:

  • Forklift downtime

  • Reduced productivity

  • Improper charging habits

  • Accelerated battery wear

  • Increased maintenance

  • Shorter battery life

What appears to be a smaller battery investment can ultimately create higher operating costs if the fleet cannot support daily demand.

Keeping extra batteries "just in case" may provide peace of mind, but excessive battery inventory also carries costs.

Every unnecessary battery represents capital that could be invested elsewhere. Extra batteries also require storage space, maintenance, watering, inspections, and eventual recycling or replacement.

Underused batteries can sometimes be overlooked during routine maintenance simply because they aren't part of the regular rotation.

The objective isn't to own as many batteries as possible. It's to have the right number available at the right time.

Look at Battery Utilization

One of the best ways to determine whether your fleet is properly sized is to evaluate battery utilization.

If certain batteries are constantly being used while others rarely leave the battery room, the issue may not be the total number of batteries. It may be how they're being rotated and managed.

Tracking battery usage can help identify:

  • Underused batteries

  • Overworked batteries

  • Uneven rotation

  • Charging bottlenecks

  • Opportunities to reduce inventory

  • Areas where additional capacity may be needed

Plan for Peak Demand

Seasonal demand, increased production, additional shifts, or temporary fleet expansion can significantly increase power requirements.

Purchasing permanent battery capacity solely for occasional peaks may not always be the most economical solution. Depending on the operation, rental batteries or other temporary motive power solutions can provide additional capacity without requiring a long-term investment.
